So, here I go again.
In the coming week or the one after, I will receive the 3D printed parts for the first cosplay part I am going to assemble myself:
A Darth Nihilus Mask.
It's this mask, printed in 6 pieces that I have to assemble and paint.
I will keep you updated as soon as it arrives but I am very thrilled for this project!

Pick up a couple cans of filler primer. It's a life saver when it comes to smoothing print lines.

funny story, last year my mother bought me a replica of the Hunter Knife from Destiny, but when the package arrives it was Darth Nihilus' mask. She emailed the guy and got the correct item sent. For the longest time I couldn't figure out whose mask it was (because Star Wars was for some reason not coming to mind and it was blank white, and still had the eyes/nose in, I would have had to punch those out myself and paint them). Well my brother was like "I wonder if I could paint this myself and use it as an airlift mask" (he's huge into airsoft). So me, not knowing that it was Nihilus's mask said "sure, go ahead", but he didn't know if it would stand an airlift pellet, so to test it he took it outback and shot it. As soon as he comes back inside to show me the hole that was in the mask it immediately clicked and I went "nooooo! That was Darth Nihilus's mask" and had immediate regret! lol! take care of that thing!

Depending on overlap and wall thickness settings on the printer, sanding alone won't give a smooth finish. Even if it does, the filler primer cuts your sanding time in half.

On top of that, you're also likely to need some sort of putty to fill the seams after you've glued this together.

I'll wait until I get the pieces and then think of a method to assemble it.
Either glue or I'll use some other kind like short screws and metal parts to put it together as I am planning to glue in some foam so the printing material doesn't scratch the skin

If it's PLA, you'll be fine with super glue. When properly applied, the print is more likely to come apart between layers than at the glued joint.

For ABS, you have a couple of options. Could even just rub acetone at the joints and melt the pieces together.

The maker said it's gonna be white PLA.
Will have to check what is available here etc, then try to assemble it and make it look nice.

Got a friend who has a 3D printer as well who will try to make me this mask in 1 piece (as there's a 3D model for that as well) and a Revan mask. He wanted to do that for me when The Last Jedi came out but his printer broke and he doesn't know when he'll be able to fix it... So, impatient me will rather pay a stranger than wait for a friend to do it for free :D

Soooo here is the picture from the guy who printed the parts. All of them in white, they look pretty smooth out of the printer :)

Here a close-up shot of a part: only need a few layers of paint to be smooth, some red and bronze accents and a transparent finish to protect the colours

So I got the parts from the post office today and instantly unpacked them! My contact had already removed all remains of support structure etc, so the parts are rather smooth, in my opinion, so I won't do any more sanding.
Will buy super glue (the kind that hardens in seconds), some bronze or silver metallic lacquer and transparent shiny lacquer tomorrow so I can start off!

On to a pic-heavy post.
Got the parts, as already mentioned, in the mail.
First, I taped them together so I can see what it will look like assembled. Then, I took off the tapes, rearranged them and glued the mask in 2 parts: upper and lower parts.
Then I glued together the halves and now, I only have to paint it.

I would say fill joints with something like modeling putty and sand down

On most joints, except the one above the eyes, I have to sand away the glue that spilled out.
On that specific joint I wanted to try to sand down the edges to a degree and mold the rest with some putty, yes. And if there's still an edge, it should be smooth after a few layers of paint

So I got a knife and some sanding paper into my hands today and yesterday and decided to give it a try.
Should have followed your advice and do that first. The acrylic lacquer was annoying as hell.
Don't have a picture of the result of the cutting and sanding, unfortunately.
BUT I have a photo of it now, after a second/new layer of lacquer.

Unfortunately, only a fraction of the paint actually stays on the mask, most of it just dripples down
